Some things I learned from my light install several years ago (different Jeep, different time)...
1. Drill a slightly bigger hole. I drilled mine just large enough to fit the wires and ended up...
Where did you get the grommet? I tried doing that on my GC years ago and ended up doing it very badly...found some cheap rubber grommets that didn't work; ended up shaving the wires and shorting...

I've had popping noises from my windshield before (multiple vehicles). Most likely it's an expansion contraction effect and is harmless. Doesn't hurt to check it out with your neighborhood body...
Any words on Castrol Syntec (full synthetic, black bottle)? I used that on my '95 back before 2006 and had almost 300,000 miles on it before I gave her to my brother.
