Rust! That 4 letter word.
I found. A Tiny rust hole in the rear pan. Under the rear seat right whee the jack is stowed.
Back in my youth I'd just paint over and pop rivit in a patch.
My body shop days we'd cut it out and weld in new.
Now in my old age I'm wondering if I can fill it with something like USG All metal then coat it with POR 15.

Not a problem Nicky. That is not rust, the proper term nowadays is "biodegrading" :D
I think you are going to have to support that area, even if you use POR15 products. You can attach some window screen to do it then fill it

Well, After I cleaned everything out I discovered the hole was a little bigger then I thought. Still pretty small but beyond just the fill and forget stage.
Here's what I did.
1. put a wire brush attachment in a drill and wired brushed everything within a city block.
2. Painted everything with chassis saver paint.
3. Cut a patch out of 22 gauge steel. 8 inches by 4. and pop riveted on the outside/underside.
4. sealed around the edges with some panel sealer.
5. put a small amount of dura glass on the inside to kinda fill the void.
6. Painted the underside and inside with Chassis saver paint.

I have been working on my daughter's 2000 XJ while she is in Brazil. I would probably leave it alone except I hope one day to get the jeep back and the jeep only has 87000 miles on it. The passenger side seat area had a couple of holes. I tack welded in a piece of stainless about the same size as the footwell. I then coated the edges liberally with truck bed liner. I had to replace 3 0f the 4 seat bolts because the rust there was bas. In the back seat jack area I just rough sanded and liberally applied truck bed coating since I found no holes. Back there I was working on sealing out air. The thing with rust comes down to how much time you want to spend messing with it and what you think will contain the problem. When we are done with the jeeps in this family I see the scrap yard for them not a for sale sign in the hopes of big profit.

Out of the whole jeep that was my only problem area. It looked liked some of the under coating got rubbed off. I would love to have my patch welded in but I don't have a wielder. Time will tell how it holds up. I'll keep an eye on it and keep you guys posted.
