Changing out all the bars for round LED lights

Been designing, collecting and today started doing some measuring and drilling.

Round LED Light bar Specs:

8 CREE 80 watt (5 watt LED x 16) 5.5" Round 8000 lm LED lights. (https://amzn.to/2Xiy8N7) $380 from Amazon
Estimated light output 64,000 lm. Estimated current draw 46 amps at 13.8 volts. Estimated weight 30 pounds.

52" Square steel tube (Home Depot 1-1/4 in. x 1/16 in. x 72 in. Plain Square Tube) https://www.homedepot.com/p/Everbilt-1-1-4-in-x-1-16-in-x-72-in-Plain-Square-Tube-800867/204331422
Tube that holds the 8 lights

Flat Steel Bar (Home Depot 1-1/4 in. x 72 in. Plain Steel Flat Bar with 1/8 in. Thick) https://www.homedepot.com/p/Everbilt-1-1-4-in-x-72-in-Plain-Steel-Flat-Bar-with-1-8-in-Thick-801047/204225738
Used to make 8 "U" shaped brackets to mount the lights to the tube.

Steel Rod 1 1/8" x 6" (Had to order mine online since Home Depot didn't carry anything this big.)
2 3" pieces that slide into the tube ends to provide mounting points for the light bar. Drilled and tapped for hardware.

1" Plastic caps (BPF- 1" - 1 Inch Flush Mount Black Plastic Body and Sheet Metal Hole Plug (Amazon https://amzn.to/2N7ct75)
Used to cover 1" holes on the back of the square tube that provides access to the nut mounting light bracket to tube)

The 44" light bar wasn't as bright as I thought it would be, and never liked the "bars" look on the Jeep. Round lights always said off road to me. Now I can do round lights, LED, and super bright. I'm sure this won't be the last time I change out the lights. I've been thinking about pulling the 4 off the bump since the light bar "should" be so bright. 12 of these (8 on the roof line and 4 on the bumper) is approaching the total amount of current the stock alternator puts out. Of course there is always upgrading the alternator and main cables, and adding a second battery. :D

That is true. Turned up my idle a little for that. The taurus fan coming on pulls 90 - 100 amps and did pull the engine down. But all is good now

Currently I have it all taken apart and painted. After waiting a little bit, I'll put it all back together and re-mount it.

So hot outside. Wiring will be later.

My final idea was to seal up, the ends. I thought shrink wrap tubing might work. Here's the results.

Looks good Tony... I agree that the round lights say offroad... But for some reason I can't put round lights on my square headlight Jeep.. LOL But I really like this light bar idea you got going on.. Kind of taking the old school round offroad light look with a modern flare being the LED's.. Look forward to seeing some pictures of the output when it's all said and done..

Well full disclosure it's fun having the newer technology too. 5 watts per LED! On the light bar alone that would be 128 individual LEDs, in 5 years the 100 watt LEDs will be cheaper and I'll have to change again. :D
